I uploaded a 160mb podcast, which I have done before. However now it seems to stop after it uploads and the indicator says ‘Crunching’ I let this run for several hours without any change. I tried a smaller file ~10mb and everything worked fine. What is this crunching step and why does it take so long?

The ‘crunching’ process is part of how WordPress handles uploaded files. It has nothing to do with this plugin and if your site is crashing/stalling at that stage then the issue will be on your server. You will need to contact your server admins about that.
